i had to pull the gearbox on my T5 again.  Lifting the cover was a bit of a prob, took a lot of levering and gentle bashing.  at one point the internals started to lift about 1/2inch so i started again.

got cover off and when replacing found tghat the gear selector drum appears to be too high in the box to allow cover to go back on.  it seems solid with no lateral movement,  i dont want to pul to hard in case i do something else - has it lifted out of its seat  ?  the Cluster shaft also appears to be high  do i need to strip the box out to fix it  -  anyone know ?

There is also the gearbox shim rebuild with pictures by Pete Roper in the FAQ section.

Thanks chaps. I had found the pages. Anyone actually stripped a box, or know if there is a simple fix ?

There are probably a few on the forum who've stripped & rebuilt gearboxes, but that doesn't help you
now.

The fix if you feel lucky today:

1) Pull out the rod passing through the selector forks (pull & twist gently to overcome the suction from
the oil).

2) The forks are now free to be disengaged from the drum (swing them away from the drum).

3) The drum is now free to be jiggled a bit, and should plunk back down into its locating hole.

4) Turn the drum to neutral position (IMPORTANT) by seeing that the knob on its side contacts the
     neutral idiot light contact blade.

5) Reposition the fork pegs in the drum tracks until they align for the rod as before (tricky).

6) Push the rod back in through the forks & into its hole at the bottom.

Done. You can't break anything if you don't use brute force.

Did you remove the detent plunger before you lifted the shift drum. If not it will have sprung into the vacant space below the drum and will now be preventing the drum from fully seating.

thats what happened, when i lifted the drum the plunger plunged under it, stpping the drum from dropping back down.  i will get cover back on tomorrow, too cold to do it at end of day
